My home's entry door is a Stanley steel clad unit. I'm replacing all the hardware. As usual, what SWMBO picked out doesn't necessarily fit the old holes. Should I fix or replace. If I fix, my plan is to fill the hole (1/4")with foam sealeant and then use bondo to smooth the exterior. I'd have two holes to do this way. My other concern is I could use one of the existing knocker holes and just repair the other one but my spacing would require me to drill the other hole only about 1/4" from the repaired hole. I'm concerned about messing that up and considering just moving the whole knocker up about 1/2". Any comments or experience is appreciated.

My only reason for replacing is repair time and consideration that insulation may be better than the ones built 14 years ago. If I replace do I have to replace the whole frame or just use the door with the existing jamb work?

There probably is no significant difference in insulation between your door and the ones made today. I would fill the holes with the foam and bondo as you suggested. Move the knocker so that you don't have to drill so close to the old hole.

You can probably buy a slab metal door, but you would have to mortise the hinges, hang it, drill the lockset and deadbolt holes yourself. The vendor might cut them for you, but not be responsible for their alignment with the existing strike plates in the jamb.
